The BMW 540i has 14 recalls spanning 1998 through 2024, with the most serious recent issue affecting 2024 models where a fault in the electronic stability control module can cause loss of brake power assist, rear brake function, anti-lock braking, or stability control, extending stopping distances and reducing handling control.
On the drivetrain side, 2020-2021 540i xDrive models have output shafts that can fracture and cut drive power to the rear wheels, and a parked vehicle without the parking brake engaged can roll away. The 2021 model year has two separate concerns: a battery connection that can develop high electrical resistance and raise the risk of a fire, and a seat belt retractor that may not function correctly in a crash. On 2020 models, engine management software can cut brake power assist during startup, though full mechanical braking without assist remains available.
Going back to the 2017-2018 era, the 2017 540i and 540i xDrive have head airbag inflators that moisture exposure can degrade, potentially causing the inflator to misfire or the igniter to separate during deployment. The 2018 540d xDrive has a crankshaft sensor with incorrect firmware that can cause the engine to stall unexpectedly. Rearview camera issues span 2018 through 2021: on 2018-2020 models the backup camera can fail to display any image at all, and on 2020-2021 models a portion of the rearview image can be obscured or missing.
The 2002-2003 540i is part of two separate Takata-related frontal airbag inflator recalls where the inflator can rupture and send metal fragments into the cabin. The 2000-2003 recall is limited to vehicles where the original steering wheel was replaced with the optional sports steering wheel. The 2001 model year has a similar inflator rupture risk on the driver's side.
The 1999 model year has a main positive electrical cable with thinner-than-specified insulation that can wear through where it contacts a securing clip, exposing bare wire and creating a short circuit risk. On 1998 models, the differential pinion shaft can wear prematurely, eventually producing noise and then complete loss of drive.
